Thread length in metres is the stitch count times the average stitch length in millimetres, times one plus the waste allowance, divided by a thousand. A 30,000-stitch design at an average of 3.5 mm with fifteen per cent waste needs 120.7 metres — about 132 yards. A 5,000-stitch monogram at the same settings needs 20.1 metres and a 60,000-stitch jacket back needs 241.5. The stitch count is exact, since the machine file states it; the average length is where all the uncertainty lives, and it varies from about 2.5 mm on dense fill to 5 mm on open running stitch.

The average stitch length is the whole model

Everything else in the calculation is known. The stitch count is in the file, the waste is a decision, the division by a thousand is a unit conversion. The one number that has to be guessed is the average stitch length, and it is a straight multiplier: the same 30,000 stitches come to 86.3 metres at 2.5 mm and 172.5 metres at 5 mm — a factor of exactly two across the plausible range.

So the honest way to use this estimate is to bracket it. Run the number at 2.5 mm and at 5 mm, buy to the upper figure, and treat the lower one as what you would use if the design turned out lighter than it looked on screen. Digitising software that reports total thread length directly is measuring the actual path rather than assuming an average, and where you have it, use it — this calculator is for the case where all you have is a stitch count.

Waste is colour changes, not carelessness

Every colour change on a machine costs thread twice: a tail pulled through to start and a tail trimmed at the end, plus whatever the machine wastes in the trimmer. On a design with two colours that is negligible; on a twelve-colour logo with several returns to the same shade it adds up to a real fraction of the total. Ten per cent covers a simple design and twenty is not excessive for a busy one.

The second source of waste is thread breaks, and those are not proportional to the design so much as to the setup. A needle a size too small for the thread, a top tension set for a different weight, a hoop that lets the fabric shift — each produces breaks, and each break costs a restart. If a job is breaking often the answer is on the machine and not in the allowance; raising the waste percentage to cover it just buys more thread to break.

Buying by cone, not by metre

Machine embroidery thread is sold on cones and spools of standard lengths — commonly 1,000 m, 5,000 m and larger — so the metre figure is really a question about how many pieces one cone will run. A 1,000 m cone covers eight left-chest logos at 120.7 m each, with 34 metres to spare; a 5,000 m cone covers forty-one. That is the number worth knowing before quoting a job, and it is why the estimate matters even though it is approximate.

One practical caution on stock: a cone that has sat in daylight for a year is not the same colour as a fresh one from the same dye lot, and polyester holds colour far better than rayon under that test. For a run that will be produced in batches over months, buy the whole colour requirement at once rather than in instalments — the arithmetic above is exactly what tells you how much that is.

Frequently asked questions

How much thread does a left-chest logo use?
A typical filled left-chest logo runs 8,000 to 12,000 stitches, which is 32 to 48 metres at 3.5 mm with fifteen per cent waste. The 30,000-stitch figure in the table above is a large or heavily filled version. Read your own file rather than using an average — logos vary by a factor of four for the same finished size, depending entirely on how densely they were digitised.
Do I count the bobbin thread separately?
Yes. A lockstitch draws bobbin thread up into every stitch, but less of it than top thread — roughly a third by length on standard settings. It is also a different product: finer, cheaper, usually white or black, and bought on large cones or pre-wound. The calculator gives the top-thread figure, so take a third of it as a working estimate for bobbin and buy that separately.
Does this work for hand embroidery too?
The formula does, but the numbers do not transfer. Hand embroidery works with a much shorter stitch and a much larger waste fraction — the thread is doubled through the needle, and every restart leaves a tail on the back — so a realistic waste figure is thirty to forty per cent rather than fifteen. For cross-stitch specifically the count of stitches and the fabric count give a more direct answer, which is what the cross-stitch tools are for.
